Hi Glenn, what size are you after? I will be stocking a fibreglass range very soon. I will have 50litre, 80litre and 140litre boxes in this new fibreglass range.
People dont seem to realize how eazy it is to make a fibreglass esky. Get stirofoam sheets cut into the size you want and tape them together with aluminium tape then coat the whole thing with fibre cloth and resin. Once finished, paint a few times with gelcoat. Do the same with the lid but put a piece of marine ply on it to give extra strength. Go to UES in boulder road Malaga and get a stainless piano hinge and one sided tape to hinge and seal the lid.
styrofoam will melt if you use a polyester resin, it wont if you use an epoxy.
If you do make one yourself get a sheet of polyurethane foam. You can get it from APFT Fibrefurn in bibra lake. They make the foam sheets there and sometimes have sheets that are odd sizes like 55mm thick for a bit cheaper, thats what I made my esky out of and its a ball tearer.
If you do paint it use iso flowcoat rather than gelcoat, or if you only have gelcoat add some liquid styrene wax to it. The wax comes to the surface and makes it shiney and easy to clean. Unless its on a mould gelcoat stays 'tacky' and is harder to clean. Its true they arent that hard to make if you have played around with fibreglass before but you do need to use the right stuff.
Unless you have all the gear and dont mind working with fibreglass, Id have a look at the premade boxes the plastic xtreme ones look decent for the price, but then you might need it to custom fit somewhere.

Have just finished making one
they are fairly easy to make. Just smelly stinky and itchy doing it!!! worth it though. Didnt use foam on mine just 12mm marine ply.. Job done
